HDU sheet material is valuable, bulky and inconvenient to store when a shop only needs a small portion. A vinyl shop may sell one carved-style sign but have no reason to purchase a full sheet. A fabricator may need a replacement face in an odd size. A maker may want to test a design before committing to more material. Custom-cut blanks solve that problem by turning sheet stock into the exact starting part required for the job.

We cut 15-pound exterior-grade HDU to rectangular dimensions or a supplied vector profile. The result is an unfinished manufacturing component ready for the customer to carve, paint, letter, laminate or assemble. Priming, edge shaping, holes and other operations may be added when they are written into the quote. The service is available for one blank or a nested quantity.

What Counts as a Custom Shape?

A custom shape is any outside profile that is not a basic straight-cut rectangle. It may be a circle, an oval, a panel with clipped corners, a decorative arch, a hanging-sign silhouette, a monument insert or a logo outline. The profile can be symmetrical or completely irregular as long as it can be represented by a clean closed vector path and manufactured safely.

Small interior cutouts, narrow points and deep concave areas require review. A file that looks attractive on screen may contain fragile bridges or corners that will not survive handling. We check the geometry and identify concerns before cutting. When a simple modification makes the blank stronger without changing its character, we can explain the recommended adjustment for approval.

Thickness, Edge Choices and Pricing

The appropriate thickness depends on what the shop will do with the blank. A thinner panel may be suitable for an applied face or small plaque, while thicker material allows deeper carving, stronger relief and more substantial edge profiles. Our standard offering is 15-pound HDU in commonly used sign thicknesses, subject to current sheet availability.

A custom blank is not priced only by its visible square footage. Material is consumed from the rectangular area needed to contain the shape, called the bounding box. Setup, machine time, edge work, quantity, packaging and shipping are then added. Multiple shapes can sometimes be nested together to improve yield, while very small orders still require file review and machine setup.

Files, Dimensions and What You Receive

For a rectangle, provide width, height, thickness and quantity. For a custom profile, upload AI, EPS, SVG, DXF or a vector PDF with a closed outside path. Include at least one confirmed dimension so the file has an exact scale. Remove duplicate lines and identify any interior holes that are intended to be cut rather than printed or engraved.

The standard product is a raw custom-cut HDU blank. It does not automatically include carved lettering, paint, graphics, mounting hardware, installation patterns or installation. Those items can be quoted separately when needed. Because the part is cut specifically to the approved dimensions, custom blanks are not returnable because of a customer measuring error or later design change.

How a Project Moves From Idea to Shipment

A successful custom sign order is a controlled manufacturing process rather than an instant print job. The first step is identifying the finished result: what the sign or letters must say, where they will be used, the overall size, quantity, visual style and delivery location. Direct business customers can describe the appearance in ordinary language. Sign shops can provide technical specifications, vector files and production notes. Either approach is acceptable as long as the final scope becomes clear before cutting begins.

We review the information for manufacturability and quoting. That review may identify narrow letter strokes, unsupported areas, unrealistic depths, incomplete dimensions or artwork that needs to be converted into clean vector paths. The written quote states the component being supplied, material, thickness, finish, quantity, packaging and shipping. An approval drawing or documented specification then becomes the production reference. The customer should check spelling, dimensions, colors, quantities and sidedness carefully because custom products are manufactured specifically for that order.

After approval and payment requirements are completed, material is allocated and the project enters production. CNC work may include outside profiling, pocket routing, v-carving, texture, holes and separate dimensional layers. Parts are sanded and prepared for the finish listed in the quote. Completed work is inspected, photographed when appropriate and packaged to protect edges and painted surfaces. Shipment details are provided according to the agreed delivery method. Field measurements, permits, structural supports and installation remain the responsibility of the customer or installer unless those services are expressly included in writing.

Information That Helps Us Quote Accurately

A photograph or rough idea is enough to begin a conversation, but accurate pricing requires specifics. Include the exact finished width and height, quantity, whether the sign is single- or double-sided, and whether you need raw components or a fully finished product. Supply the best logo file available and list every paint color by code when possible. For replacement faces, provide straight-on photographs, the opening measurements, recess depth and mounting details. For dimensional letters, include the desired letter height, overall line width and installation surface.

Shipping can influence construction and packaging, especially for large panels or fragile shapes. Include the delivery ZIP code, whether the location is commercial or residential, and whether a loading dock or forklift is available for freight. Also tell us the required date. A requested date is not guaranteed until production and transit are confirmed, but early notice helps identify the correct shipping method. Complete information reduces back-and-forth, prevents assumptions and produces a quote that clearly states what will arrive.
